There are other sandwiches that you can make, like Tuna Salad, Ham Salad, etc. it's still a sandwich but filled differently and you can use different buns for them too. Also, make some pinwheels and pack them, they're pretty easy. Just get canned chicken, add mayo, some sort of greens (lettuce, spinach, etc.) maybe some peppers if he likes them, add a little salsa, salt & pepper to taste then roll up into a flour tortilla, slice into about 1" slices and refrigerate overnight. It needs to be spreadable but not runny and keep tasting until you get the flavor that you like. They're pretty easy to make and a nice change from sandwiches.
Make meatloaf for lunches and send him with a cold meatloaf sandwich on a good roll.
Send him with a thermos of chili and some corn muffins.
Cold fried chicken and potato salad (use a cold-pack.)
Lunch rollup: large flour tortilla spread with herbed cream cheese, layered with meats and or veg., rolled, sliced and eaten!
Thermos fulla hot pasta: spaghetti, ravioli, whatever; with bread and butter alongside

Buy a Paninni press and high quality breads, THEN make his sandwiches. Include a piece of home made cake or brownies to fill him up. Also try using raisin bread as an alternative, especially for the peanut butter days. Make him home made trail mix/granola to keep his energy up. Use salad dressings as the condiment instead of mayo/mustard. The classic meat loaf sandwich will be a hit. Good luck!

I like to make gourmet sandwiches for lunch. Nice artisan bread, rotisserie chicken, fancy cheese, avocado, sprouts, apple slices and other fruits and vegetables make great sandwiches. Salads pack well.
